Thermal deformations and resulting dimensional accuracy issues of the automotive Steel-Al hybrid material door after the vehicle painting process were addressed in this study. The hybrid material door was constructed with aluminum outer and steel inner panels. To accurately predict the thermal deformation of closure parts made of hybrid materials, a thermal deformation analysis method considering the phenomenon of sealer thermal curing during the painting process was developed. Using this method, a thermal deformation of the hybrid door was quantitatively estimated. To reduce dimensional inaccuracies after heat treatment, a shape compensation method based on an iterative numerical procedure was developed, from which a compensated initial door shape that minimizes dimensional inaccuracies was obtained. The door assembly was manufactured from the compensated shape by making stamping tools and conducting stamping processes. The manufactured hybrid door was then exposed to the thermal condition of the painting process. Comparing the outer panel shape of the door measured by laser scanning with the original door design using the best fitting method, the maximum dimensional error was significantly reduced after heat treatment. This result demonstrated that the developed compensation method can be effectively utilized to improve the dimensional accuracy of the hybrid door after heat treatment.
